Popping problems - at wit's end!

It doesn't really sound like digital popping. Try running your guitar straght into your soundcard (make sure to turn the recording level down). Or just try to eliminate as much pre-computer hardware as possible. If you dont have the adapters to do that (1 a high impedance xlr to 1/4 inch), check your cables ... I suspect that either a bad cable, or a bad connection somewhere has been causing you this grief. Try using a different mic as well ... even if the sound quality sucks, just in case it is the mic itself.
 
Have you tried adding the second hard drive as a dedicated audio drive?
I would try this prior to preforming a complete reinstall of XP.
Are you running them in a RAID array?

You can trim some more fat off of XP's Services with the aid of Black Viper.

My Delta is on its own IRQ now as far as I can tell. Is there an easier way of checking than going through every single item in the Device Manager?

In Device Manager, click Veiw > Resouces by connection .... then expand the list for Interrupt request (IRQ).

Another source of pops and clicks can be PCI latency settings. Have a look around here.

I'm not using a dedicated drive, mostly because I don't want to have to enable and disable my internet LAN connection all the time. I want to move to a drive with a dedicated trimmed-down OS and no internet. No RAID arrays - I just bought the mobo with it so I could have all my drives on separate controllers. Anyway, there's tonnes of stuff to look at there, the PCI latency thing is interesting because my card is one he reckons could be having unhelpful latency imposed on it.

RedStone - I hear you. I'm going to try recording a CD or something straight into the line ins of the card, so see if there's any reason for this. I'm also going to upgrade my monitor chain to balanced cabling, just to see.
 
I should say that actually I'm not going to push at this too hard for a few days because I have other work to do and there's a chance I might just hate my PC so much I kill it :(
